AI in Ultrasonic Wire Welding

As electric vehicles demand higher currents, traditional mechanical crimps are often replaced by ultrasonic welding for thick, high-voltage cables. Ultrasonic welding uses high-frequency vibrations under pressure to create a solid-state metallurgical bond between copper strands.

The Quality Control Challenge

Unlike a crimp, you cannot easily inspect an ultrasonic weld visually. A bad weld might look perfect on the outside but lack internal fusion. Destructive pull testing is the gold standard, but you can't destroy every part.

Machine Learning on Weld Signatures

During a weld, the machine generates a wealth of time-series data: power consumption, vertical amplitude, and tool temperature. AI models ingest this signature in real-time.

If the sonotrode (the welding horn) encounters a contaminant like oil or oxide on the wire strands, the energy dissipation profile changes. An AI trained on thousands of known good and bad welds can detect these minute anomalies in the power curve and flag a weak bond before the part leaves the machine.
