Digital Twin Manufacturing & Formboards

The formboard (or nailboard) is the physical blueprint of a wire harness. Traditionally, building one meant printing out a 1:1 scale drawing, gluing it to plywood, and hammering in nails to guide the wire routing. It is manual, error-prone, and static.

Enter the Digital Twin

AI and digital twin technologies are replacing the static plywood formboard with dynamic, projected, and simulated environments.

Before physical assembly begins, a digital twin simulates the harness. It calculates:

  • Bend Radii: Will this specific 4/0 AWG high-voltage cable physically bend around this corner without stressing the insulation?
  • Bundle Diameter Build-up: As hundreds of wires converge in a trunk, the diameter grows. The simulation predicts the exact diameter at every millimeter, ensuring it will fit through the designated bulkhead grommet.
  • Thermal Dissipation: In dense bundles, inner wires get hotter than outer wires. The twin simulates current loads to ensure the core of the bundle doesn't exceed its temperature rating.

Augmented Reality (AR) Formboards

On the factory floor, the AI-optimized digital twin is projected directly onto a smart formboard using overhead projectors or AR headsets. The system guides the operator step-by-step:

  1. Highlights the exact wire to pick.
  2. Projects the routing path in green.
  3. Uses overhead cameras to verify the wire is routed correctly before allowing the operator to proceed.

This creates a closed-loop system where the digital twin is constantly updated with real-world assembly data, improving future generative designs.
